Fraunhofer IPA: validate the industrial AI question before automating the plant

Fraunhofer IPA’s inspection, sensor-data and qualification work shows how a bespoke manufacturer can test technical viability before committing to production. The evidence supports feasibility and demonstrators, not an autonomous quoting or engineering authority.

A bespoke manufacturer can have cameras, machine data and experienced inspectors yet still lack a reliable answer to a basic question: is this quality or process problem measurable well enough to automate? Fraunhofer IPA is an applied-research and test partner covering optical and three-dimensional inspection, sensor and machine-control data, feasibility studies, demonstrators and production integration—not a complete request-for-quote, pricing, contracting or invoicing platform. 1 2

A bounded validation workflow

The practical route is problem statement, sample images or process data, defined test criteria, a laboratory or real-world proof of concept, human acceptance and then possible integration. IPA’s VISO visual-inspection check makes the early gate unusually concrete: after a description and a 30-minute call, a manufacturer securely supplies sample images and system outputs and receives a short assessment of whether the likely issue is optics, the model, data or integration. The check does not modify or retrain the system and is not a certification, guarantee or implementation. 13

For a high-mix metal producer, evidence before model work includes revision, variant identity, material and surface condition, geometry and tolerance constraints, machine parameters, sensor conditions and process context. IPA’s examples support inspection and early process prediction, but do not show conversion of those records, capacity and commercial assumptions into an accepted offer. Engineering or quality authority remains human.

What the reported cases actually show

The most directly relevant metal result is a laser-cut-edge system reporting 75% correlation for roughness and 85% for burr evaluation. IPA does not publish the sample size, train/test design, baseline, confidence intervals or whether these were production results. Correlation is not recall, precision, production uptime or realised cost impact. 1

Other evidence is similarly bounded. IPA describes robust 100% in-process inspection for changing surface structures, but gives no denominator, defect recall, precision or independent validation. Its surface-mount-device demonstrator separated pseudo-errors from real errors in variant-heavy production. In a named Witzenmann case, image processing and artificial intelligence classified defective parts while reinforcement learning generated robot packing positions; the demonstrator was handed to Witzenmann’s Digital Lab for demonstration and training. No production deployment, throughput, scrap, labour or revenue result is reported. 1 10

A separate pAInt-Behaviour pilot collected an inline laser signal, 30 sensor streams, control variables and finished-part measurements in automotive-component painting. Two machine-learning methods detected impending deviations and indicated possible causes, but the independent account describes follow-up application rather than a published production KPI. A TRUMPF–IPA alliance announced approximately EUR2 million of 2020–2025 research, including sheet-metal data quality and explainable AI; its near-market Sorting Guide claim is partner press evidence, not an audited result. 11 12

Qualification is part of the deliverable

AIQualify treated qualification as a lifecycle: scoping, data selection, preprocessing, quality criteria, model selection and an assurance case. The 1 May 2023–30 April 2025 project aimed to help smaller firms assess third-party machine learning without their own specialists. It does not establish a production KPI, universal certification or maintained downloadable tool. 5 6

AI-MATTERS offers a wider route to real-world testing. IPA leads the German node with university and test-facility partners, while the network says European companies can request vision checks, proof-of-concepts, feasibility assessments and implementation recommendations, with possible financial aid. The European Commission describes these facilities as environments for real-world integration, testing and validation at technology readiness levels 6–8. Eligibility, confidentiality, data rights, node capacity and aid terms still need confirmation. 7 8 9

An illustrative first engagement

This is an illustrative application, not a reported deployment. A custom metal producer could select one part family or process step and submit representative revisions, materials, defect labels, sensor conditions and worst-case variants. The acceptance plan should measure detection by class, false rejects and misses, review time, process-adjustment usefulness and repeatability across shifts. A quality owner decides release, rework or escalation; a model can support that decision without becoming the authority.

IPA’s synthetic-data service may help when rare defects make real examples scarce. It describes simulated geometry, material, surface, lighting and optical effects, annotated fault images and a quality-control proof of concept from EUR20,000. That is a commercial entry price, not a performance outcome or guarantee; representative real validation remains necessary. 4

The commercially useful lesson is disciplined pre-vetting. IPA’s record supports feasibility, qualification and handover. It does not demonstrate structural or pressure-safety certification, autonomous engineering sign-off, or a full bespoke request-to-order workflow. ViPGeniE’s first demonstrator was expected in the second quarter of 2027, so its natural-language access to machine data is a future signal rather than a current result. 14
